Foil, Emboss, Spot UV: A Field Guide to Finishing

A finish is not a filter you apply at the end. It is a tool, a die, a substrate and a press pass, decided before the artwork is locked. Get the order wrong and you spend fifty thousand rupees making your logo look worse than it did in flat CMYK.

Most finishing failures we see arrive the same way. A brand sends a beautiful deck, the logo has a 0.15mm hairline serif, the mood board says "gold foil on raw kraft", and the MOQ is 250 boxes. Every one of those four facts is fighting the other three.

This is the reference we wish clients had before that deck was built. Four techniques, what each one actually does to paper and board, what it costs in tooling versus per unit, the quantity below which it is not worth switching the machine on, and the exact way each one fails.

Hot foil stamping

Hot foil is heat, pressure and dwell time. A metal die is heated to roughly 110°C to 150°C depending on the foil, a foil roll runs between that die and your wrap, and the die presses the pigment layer off its polyester carrier and onto the sheet. The foil does not print. It transfers, and only where the metal touches.

That single fact explains every foil problem you will ever have. If the metal cannot touch the paper evenly, you get skip.

Tooling and cost

You need a die, always. Magnesium dies are the workhorse: etched, cheap, good for a few thousand impressions. Brass dies cost several times more, hold fine detail far better and survive long runs and combination work. On our jobs a magnesium foil die for a typical lid logo lands somewhere in the low thousands of rupees; a brass die for the same art with a sculpted emboss built in can run five to eight times that. After the die, foil is charged per unit by coverage area, and the press pass is charged by the hour.

The practical consequence: the die charge is a fixed cost you amortise. At 200 boxes the die is the job. At 2,000 boxes the die is a rounding error. In our experience the break-even where clients stop flinching at foil sits around 400 to 500 pieces.

Where it fails

Foil hates texture. On a felt-marked, laid or heavily uncoated stock, the die bridges the high points and never reaches the low ones. You get a broken, speckled logo, and no amount of extra pressure fixes it; more pressure just crushes the board and spreads the foil sideways into a fat, sloppy edge.

Foil also hates hairlines, which brings us to the trap that costs brands the most reprints.

The minimum stroke weight trap

Any foil or emboss element needs a stroke weight of about 0.3mm at final printed size. Below that the die etches shallow, the foil fills in at the corners, and thin serifs either disappear or bleed into a blob. Your logo may look perfect at 40mm wide on a lid and be unstampable at 12mm on a belly band. Scale the artwork to actual size, measure the thinnest stroke, and if it is under 0.3mm, redraw it or drop to screen printing.

What it needs

A smooth, closed surface. Coated art paper wrap at 128 to 157 GSM, matte or gloss laminated, is the reliable answer. Soft-touch lamination takes foil beautifully. Uncoated wrap works only if it is genuinely smooth, and we will always ask for a foil draw-down on your actual stock before we commit a die.

Blind emboss, registered emboss and deboss

Embossing uses a die pair. A recessed female die and a raised male counter, machined to fit, with the wrap squeezed between them. Push the paper up towards the viewer and it is an emboss. Push it down into the board and it is a deboss.

Blind means no ink and no foil, just relief. Registered means the relief has to land exactly on top of a printed or foiled element, and that is where the cost sits. Registration on hand-fed rigid work is realistically ±0.3mm to 0.5mm, so a registered emboss on a 10mm logo will show a visible halo of unembossed printing if the design has no tolerance built in. Give any registered element a 0.5mm buffer or accept the halo.

Why deboss is safer on a wrap

A rigid box is not a sheet of paper. It is a 1.5mm to 3mm greyboard or kappa board carcass with a thin wrap glued over it. When you emboss, you are asking the wrap to lift away from a board that will not move. Three things follow: the paper stretches at the shoulders and can crack on the fold-facing edges, the adhesive under the raised area has nothing to bond to, and over a few weeks in a warm warehouse the emboss quietly relaxes and flattens.

When you deboss, you crush the board. Greyboard compresses and stays compressed. The wrap follows it down, the glue line stays intact, and the impression is permanent and crisp.

Our rule on wrapped rigid boxes: emboss the wrap before it is mounted, or deboss it after. Embossing a finished, glued box is how you get a logo that looks perfect on the approval sample and tired on delivery.

Deboss the box, emboss the sheet. If someone offers to emboss a wrap that is already mounted on 2mm greyboard, ask them what the sample looks like after three weeks.

Spot UV

Spot UV is a clear varnish, applied only where you want it, cured instantly under a UV lamp. It is the cheapest way to get a second visual layer out of a box, because it needs no metal.

The tooling is a screen or a plate rather than an engraved die, so setup is a fraction of a foil die. The trade-off is that per-unit cost rises with coverage and the process needs a substrate it can grip.

It needs something to key onto

Spot UV works by contrast. On a matte-laminated wrap it is spectacular: dead flat matte around a wet, glassy, raised shape. On a gloss-laminated wrap the contrast collapses and you have spent money on a finish nobody can see except at a raking angle.

On uncoated stock spot UV is effectively invisible. There is no closed surface, so the varnish soaks into the fibre instead of sitting on it. You get a faint darkening and no gloss. If your board is uncoated and you want a tactile clear layer, you are looking at the wrong technique.

Watch soft-touch lamination too. Some soft-touch films reject UV varnish without a primer pass. Always ask for the lam brand to be matched to the varnish before the run, not after.

Minimums

Hold spot UV features at 0.5mm minimum line width and 0.5mm minimum gap between shapes. Anything finer floods and the two shapes weld together into one glossy smear.

Screen printing and letterpress on uncoated

If the brief is raw, uncoated, tactile board, foil and spot UV are both the wrong tools. Two techniques stay honest on an open-fibre surface.

Screen printing pushes opaque ink through a mesh and lays it on top of the sheet. It is the only reliable way to put a bright white or a hard pastel onto dark uncoated board, and it will happily print over texture that foil skips. The ink film is thick enough to feel with a fingertip. Setup is a screen per colour, which is inexpensive, and it stays economical at low quantities. It is the right answer for 200 boxes with a one-colour mark.

Letterpress presses a polymer or magnesium plate into the sheet, leaving ink sitting inside a physical bite. On a heavy uncoated cotton or rag stock the effect is unmatched. But letterpress needs depth to bite into, so on a wrapped rigid box you are back to the board-crush problem. Our advice: put letterpress on the insert card, the belly band or the thank-you card inside the box, and keep the box lid on foil or deboss.

Letterpress will hold a slightly finer stroke than foil, around 0.25mm on polymer, but the ink spreads under pressure, so a 0.25mm line prints closer to 0.35mm. Design for that.

Stacking finishes without wrecking them

Two finishes on one mark is where premium starts and where budgets die. It is doable, in this order, every time.

  1. Print and laminate firstLamination goes on before any finishing. Foil, UV and dies all key onto the laminated surface, never under it.
  2. Foil nextFoil is the least forgiving of surface condition, so it gets the flattest, freshest sheet.
  3. Spot UV after foilUV can sit next to foil, but never on top of it. Varnish over metallic foil looks cloudy and can lift.
  4. Emboss or deboss lastRelief is the final operation because it deforms the sheet. Anything printed after it will mis-register.
  5. Then mount, wrap and assembleThe finished wrap goes onto the greyboard carcass, and the box is built around it.

Combination dies, where a single brass die foils and embosses in one hit, break this sequence in the best possible way. One tool, one pass, perfect registration by definition, because there is no registration to get wrong. They cost more up front and are almost always cheaper than running two passes and scrapping the misfires.

What to send before we quote

A finishing quote is only as good as the file behind it. We can turn a job around in days if this arrives complete, and we will lose a week chasing it if it does not.
